The position and shape of contact pattern on tooth flanks of hypoid gears have strong correlation with the gear performance. An experienced gear engineer can qualitatively estimate the performance of the gearing by that pattern. It is although difficult to evaluate the performance of the gearing, e.g. stress state of hypoid gears, quantitatively. Considering that the gear performance is decided by the composite error surface of mating gear pairs, an algorithm to generate the composite error surface as a function of tooth contact pattern is proposed in this paper. When the simulation program for analyzing the performance of hypoid gears incorporates this reconstructed composite error surface, it becomes possible to predict the gear performance as function of observed tooth contact pattern.
